Disconnect load lines at ATS and connect directly to lines from generator thereby bypassing the ATS altogether. Assuming voltage is 120, then turn on air conditioning in the coach. Measure voltage again. Easier than customizing the frau's hairdryer but is essentially the same test

Ok your testing somewhat eliminates the loose wire/bad splice. You said no problems when hooked to shore. So let's test the gennie without the ATS in place . Wire the gen leads to the input leads going into the coach. What happens?

I tend to agree that you have a generator issue. Especially since the ATS was replaced and the behavior did not change. I would disconnect the gen leads at the ATS and measure the voltage behavior on the disconnected leads. That will take The ATS out of the equation. If the voltage is varying at the disconnect leads, then measure at the junction box located at the gennie

Ditto on cat converter. It is starting to break loose internally. It can come loose and restrict the exhaust flow causing burned valves. Don't wait to get it replaced.

More caster makes it track better, less wandering. No free lunch though, too much caster can make the wheels shimmy like a shopping cart. 3 to 4 is about standard. I would be awfully cautious about going to 6. Call josams in orlando

Sounds like a good plan. Put the new matched rubber on the front where the possibility of a tire problem is most impactful. You also are matching the rears to some extent. You don't really want to run tires of significantly different diameter on the same side of a dually. If you know the coach weight, you may be able to run a slightly lower pressure for a given load with the increase in plies. The lower pressure would possibly mitigate an increase in stiffness with the extra two plies.
